DFM Rules for Electric Two-Wheelers
Design for Manufacturing rules our engineering team applies to every custom project. Following these from the start eliminates tooling revisions and shortens time-to-sample.
- Wall thickness 2.0-3.5 mm for ABS shrouds — thinner walls risk sink marks on visible surfaces; thicker walls increase cycle time and material cost without structural benefit.
- Minimum 5-degree draft angle on all molded parts — insufficient draft causes die-lock during ejection, damaging both the part and the tool. Textured surfaces require 1-degree additional draft per 0.025 mm texture depth.
- Weld joints minimum 15 mm from tube bends — placing welds too close to bend radii creates heat-affected zone overlap, reducing fatigue strength at the frame's highest-stress points by up to 40%.
- All wire harness connectors must use IP65-rated automotive-grade sealed types — moisture ingress through unsealed connectors is the leading cause of field electrical failures in humid and tropical markets.
- Battery housing must allow 2 mm clearance around cells for thermal expansion — cells swell 0.5-1.2 mm during charge/discharge cycling. Zero-clearance packs risk internal short circuits after 200+ cycles.
- Brake hose routing must avoid sharp edges — minimum bend radius 35 mm. Contact with frame edges under vibration causes abrasion wear; any unavoidable edge contact requires EDPM grommet protection.
